Tesla door handle failure - pivot gear (anyone have one I can buy?)

You could do the same using emachineshop.com if you have the broken part to take measurements from. Their free CAD program if fairly easy to use - I've been using it for years now.

That's true but it will probably cost $100. I did a design for a 1" X 2" SS bracket and it estimated it at $300.
 
Would love to see if there's a sticker with a part number or other identifying info on the gear when it arrives-- then perhaps add this info to a sticky somewhere. There's a lot of us going out of warranty soon and these door handles are going to be a thing.

Yea, it depends on what materials and stuff but most min orders come to ~$100. On the bright side, for the min order price you'd probably get 3 or 4 of these pivot gears.

Nice discussion, diaretical! :) Glad you found the paddle gear as a separate part. It would be a terrific service to this community if you could find time to put together a video and/or set of photos with comments to document the process of removing, repairing, and replacing the door lock mechanism. It sounds as if it may be something many of us end up doing.

I haven't had any door handle failures on my 2012 or my 2015 yet... Wondering if I should get some of these for the future?

I have few parts available with machining costs of 70€ per part. I don't have any experience with shipping to US but I think it is possible.

My first set of pivot gears is sold out. User "mmcord" had ordered the last parts.
If anyone else need one i can order some from my supplier.

A+ parts. While I had the handle out I fixed the microswitch wires on both sides (video below), so this handle should be bulletproof. Pivot gear fit perfectly.

Here are some shots of my broken part side-by-side with chr20's stainless steel version. There is a (relatively) significant weight difference, 40g (chr20's) vs 20g (Tesla's). My broken piece is missing a little metal, maybe a gram worth. The majority of the weight is from not hollowing out the middle (unnecessary anyway) and from using higher quality metal. This replacement definitely feels like a heavy-duty part in your hand.

Replacement was pretty straightforward if you've removed a door handle before.
Take the handle out of the door.
Peel the back cover off.
Snip off some wire-ties to free things up.
Remove the motor (3 torx screws, looked like there should have been 4. I don't remember from my last door handle repair if there should be a 4th screw there)
Un-spring two springs using needle-nose pliers.
Remove a little clip that holds the main pivot rod in place.
Slide rod out.
Insert new pivot gear and re-assemble inserts (little metal pieces, kind of like washers, that fit between the parts and the rod).
Line up all the springs and parts and slide the rod back in.
Do everything else in reverse and tidy up the wires.

What is causing the pivot gears to break? Is it always at the hole around the pivot rod? I wonder if a (slightly flexible) nylon top and rigid ABS bottom would stand up to wear and be less likely to snap.

I have a few theories about that. One is that this part might be designed to fail (kind of like a fuse blows) to protect other pieces.

If something is preventing the door handle from extending (say someone is leaning on it), I'm not sure what happens now that I've replaced this pivot gear. Will it tear up the gear on the motor? Burn the motor out? I do know that if it doesn't think the handle is extended it will run the motor non-stop. I listened to the damn thing hum along for months before I took the door apart and unplugged the wire. What if it extends but the sensor malfunctions so the motor continues running anyway? I really don't know the answers to these questions.

Well as luck would have it, my front drivers side door handle stopped extending today. I picked up a few spares from chr20 when i did my first door, so I'll be able to fix it this weekend. Anyone interested in a more detailed video or documentation of the steps?

If anyone wants to see it first-hand (and maybe hold a camera for me) and is available in NY this weekend (newburgh area) PM me.

Autocad360 is free for noncommercial hobbyist use. It is easy to use and a high end program. I use it with my 3d printer.

Here is a transparent rendering of a part I made with it. This is an ant barrier for a bee hive but you get the idea.
