    Steve, your branch circuit is under-designed! The lines and breaker should never never get warm. Good electricians will install over-designing by 1/3, so if you intend to charge at 80A the circuit should have at least 100 ampacity, meaning 1 gauge for runs up to 100'. And breakers to match...

    Dude! Go easy. Heat to 165 (torch) then pry. The fact that you don't see water so far is a good sign. If you preserve the main cover it can be reapplied, and then cut some sheetmetal to replace what you've torn.

    Oh, forget about warranty. It's possible that a different pack won't even be recognized by the car without SC reprogramming. And if you've put an 85 in a 70 car, Tesla will not program it as a matter of policy. It's a pricing decision. (they want you to buy an S85 instead)

    Exactly. And the BMS doesn't know exactly how much capacity it has even when balanced, unless you run it flat at least once. This means run it until it stops, not to 0 miles range. This would calibrate your system to be much more accurate, but how you do that is up to your imagination.
